The Costliest Type of UPS Battery Failure

For data centers, server rooms, and commercial facilities, an unexpected UPS battery failure is more than just an inconvenience, it can be a safety hazard. While simple capacity loss or a dropped cell will cause your system to lose runtime, there is one specific failure mode that can physically destroy an entire cabinet: thermal runaway.

Understanding how this chain reaction starts and how to spot it early is the best way to safeguard your hardware infrastructure from catastrophic damage.

What is Thermal Runaway?

Thermal runaway occurs when the internal rate of heat generation inside a valve-regulated lead-acid (VRLA) or AGM battery exceeds its ability to dissipate that heat into the surrounding environment.

This triggers a dangerous, self-sustaining loop:

  1. The Trigger: Elevated ambient temperatures or an incorrect, high charging voltage causes the battery’s internal temperature to rise.
  2. The Acceleration: As the temperature increases, internal resistance drops, forcing the battery to draw even more current from the charger.
  3. The Chemical Loop: The additional current generates even more heat. The cycle repeats, accelerating rapidly.

Once a cell enters this state, the temperature can skyrocket past 100°C causing the plastic casing to soften, melt, and violently swell.

The Primary Triggers of a Catastrophic Battery Melt

A severe UPS battery failure of this nature rarely happens in a vacuum. It is almost always caused by a combination of environmental and operational issues:

  • Lack of Temperature Compensation: High-end UPS systems feature chargers that automatically lower the float voltage as room temperatures rise. If this setting is disabled or the sensors fail, the charger will cook the cells on hot days.
  • Poor Enclosure Ventilation: Stacking high-capacity blocks tightly together in small, unventilated cabinets traps radiant heat, speeding up the thermal cycle.
  • Overcharging & Short Circuits: If a single cell inside a string develops an internal short circuit, the charger will see a voltage drop across the string and pump extra current into the remaining healthy cells to compensate, overheating them.

How to Prevent Thermal Runaway in Your Server Room

Because a thermal event can release toxic gas, destroy charging racks, and cause widespread electrical fires, mitigation is critical.

Standard fuses cannot stop thermal runaway once the chemistry takes over. Instead, facilities rely on proactive prevention. Implementing automated string temperature sensors, setting up environmental climate controls, and conducting regular impedance testing are the most effective ways to isolate a weak cell before it compromises the entire bank.
